Instructions:
- Prepare vehicle: disconnect battery and remove any trim, sill plates, or inner panels that obstruct access to the rocker and cab corner.
- Assess and mark: inspect the existing panel for rust penetration and mark cut lines to remove only the damaged metal while preserving as much original structure as possible.
- Remove old panel: use a spot-weld cutter or drill out spot welds and an angle grinder to remove the old rocker and cab corner. Clean and prep adjoining metal, removing rust and coating with rust inhibitor.
- Test-fit new panel: position the replacement rocker panel and cab corner, aligning body lines and gap dimensions. Trim as needed for an accurate fit.
- Clamp and tack-weld: secure the panel with clamps or magnets. Tack weld at multiple locations to hold fit; re-check alignment and adjust before full welding.
- Final weld: complete welds using plug or seam welds appropriate to original construction. Keep welds short and alternating to reduce heat distortion.
- Grind and finish welds: grind welds smooth where required, use hammer and dolly to correct any distortion, and apply body filler sparingly to smooth transitions.
- Protect and seal: apply seam sealer to welded joints, coat bare metal with primer or rust inhibitor, and finish with paint to match vehicle.
- Reassemble: reinstall removed trim and interior panels, reconnect battery, and perform a final inspection for fit and finish.
