Suggested Tools:
  • Angle grinder with cutting and grinding discs
  • Spot weld cutter or drill with appropriate bits
  • MIG welder (or suitable welding method) and welding supplies
  • Clamps and panel alignment tools (C-clamps, locking pliers)
  • Drill and drill bits
  • Hammer and dolly set
  • Seam sealer and applicator
  • Rust inhibitor / etching primer and paint
  • Body filler and sanding supplies
  • Protective equipment (gloves, eye protection, welding helmet)
Instructions:
  1. Prepare work area and disconnect battery. Remove tailgate and any trim or inner bed components that obstruct the panel area.
  2. Inspect the damaged area and mark the factory seams or spot-weld locations to remove the old lower bedside section.
  3. Use an angle grinder and spot-weld cutter or drill to remove the corroded/ damaged panel back to clean, solid metal. Clean and prep surrounding metal.
  4. Test-fit the replacement panel, checking alignment with the bed floor, wheel opening, and tailgate mounting points. Trim as necessary for a snug fit.
  5. Clamp the panel in place and adjust for proper gaps and alignment. Use clecos or clamps to hold the panel while welding.
  6. Attach panel with plug or stitch welds at factory weld locations. Use short welds to minimize warping, then allow to cool.
  7. Grind welds smooth, check alignment again, and make any minor adjustments with hammer and dolly.
  8. Treat exposed metal with rust inhibitor or etching primer. Apply seam sealer to joints and laps to seal against moisture.
  9. Prime and paint the repaired area to match the vehicle. If needed, apply body filler and sand smooth prior to final paint.
  10. Reinstall any removed components, tailgate, and trim. Recheck panel fit and functionality of tailgate and adjacent panels.
